How an Asphalt Plant Works? – Types of Asphalt Plant

The process begins at the stocks and continues at the asphalt factory where liquid asphalt is blended with stone sand and recyclable materials to create an effective paving material. From coarser stone to finer sands, each pile is made up of a different aggregate. Stone is moved from stacks to cold feed bins by a loader operator.

A distinct size of aggregate is kept in each bin. Aggregates are fed into the asphalt plant by a conveyor that runs beneath the bins. The plant operator controls the amount of each aggregate size used in the mix while seated in a control room on-site. Typically, the aggregate enters a large rotating drum with a gas-powered burner flame on one end. The burner completely dries the aggregate after which liquid asphalt is pumped from the drum’s opening.

A big rotating drum with a gas-powered burner flame on one end is typically used to mix aggregates. After the aggregate is completely dried by the burner, liquid asphalt is pumped from the heated storage tanks and poured to the drum, where the rotation will mix it with the aggregates. A continuous plant, also known as a drum plant, is the most popular type of plant used in the United States.

It uses a drum to dry and also mix the liquid binder and aggregates together. Reclaimed asphalt pavement, or rap, can also be sent to the drum through a separate cold feed bin and conveyor. Using these recycled materials reduces cost and is more environmentally friendly.

The aggregates are dried in a drum at a batch plant as well. After that, the drive material is sent to a large batch tower, where the liquid binder and aggregates are combined. After the asphalt has been thoroughly mixed and heated, it is then sent up to storage silos. Some plants will use more silos depending on the number of mixes they need to store, while others will use fewer.

Dump trucks will receive material in silos and then transport it to the paving site; a weight scale is typically situated on the loading ramp to discharge the appropriate amount of mix for use; and once the truck is loaded, the driver is signalled to transport the asphalt mix to the location required for secure, efficient, and cost-effective roadway construction.

Types of Asphalt Plants – Batch and Continuous (drum) type

There are primarily two different types of asphalt mixing plants:

  • Batch type
  • Drum type

There are key differences in the operation (working) method of each of the type of asphalt plant. The process of a drum type plant is much simpler than a batch type of asphalt plant. Batch type employs a more complex process to produce hot mix asphalt. The continuous type plant (drum mix) produces hot mix asphalt in a continuous process. These plants are called as continuous asphalt mixing plant or drum mix asphalt plants. Then we have batch type asphalt plants also known as tower asphalt plants. Drum type concrete mixers are important part of the concrete mixers available today. They are most suited for small to large capacity machines. As the name suggests, the mixer is drum type with an opening in one end or in some cases two ends. The material used to make concrete (aggregates, sand, cement, water) are mixed inside the drum as the drum rotates. But it is not as simple as it seems there are designed flights inside the drum that help in mixing and unloading the contents. Classification of concrete mixers:

Concrete mixer classification is based on the type of mixers they use. Major classification of these mixers can be in two types:

Tilting mixers:

As the name suggests the mixers will usually need to tilt during its course of action. They will have a single opening for feeding the materials. They usually work at an angle of 15 degrees Celsius and discharge is facilitated by the same opening in the drum mixer. They can handle large size of aggregates easily and the discharge is faster in such type compared to the non tilting type. Large size particles can be easily used with these mixers.

Non tilting mixers:

These types of mixers are best known as reversible type drum mixers. They are non tilting type and have two holes on the two sides for input and discharge. The mixer is fixed on its axis and does not move on the axis. The movement is only clockwise or anticlockwise. These are most suited for plants which are mobile or portable as they can be transported from one place to another for frequent site shifting.

The concrete mixer drum design is designed in such a way that feeding can be done from one end directly by feeding bins or by belts which carry material directly into the mixer. Some models also have built in skip facility for loading contents. When the mixer moves in one direction, mixing takes place and when the mixer moves in another direction, the specially designed flights allow quick discharge of the concrete which will be ready to be used.

The first job is of uniformly drying the aggregates, secondly, it will do the homogeneous mixing to produce hot mix asphalt.
• Mineral filler: Mineral filler has to be weighed and added separately. A mineral filler unit will do this job. It receives command from the control panel to flow the required quantity of the filler material.
• Bitumen tank: Bitumen tanks will be used for storage, heating and supply of liquid bitumen. Bitumen is used as a binder material here. The flow of bitumen will be controlled from the control panel.
• Pollution control device: Usually a drum mix plant has to be fitted with a wet dust collector. It is also possible to have bag filters with a counter-flow design asphalt plant.
• Load out conveyor with silo: Once the material is discharged from the drum after mixing, load out conveyor will discharge the same into waiting trucks. Optional hot mix storage silo units can also be provided for the temporary storage.
• Control panel: The Control panel room will store the controlling device for the asphalt mix plant. All the functions of the components are controlled by control panel and it is one of the important components.

• Primary vibrating screen: A single deck vibrating screen is the primary vibrating screen. Its job is to remove all the oversized aggregates prior to entering the drum.
• Slinger conveyor: Slinger (charging conveyor) will allow transfer of the aggregates to the drying drum.
• Drying drum: Drying drum here is dedicated drum unit for drying of the aggregates. Its only job is to evenly heat the aggregates so that aggregate moisture content can be brought down and aggregates have to be heated properly prior to coating.
• Bag filter: Bag filter unit for pollution control is the standard equipment fitted with the asphalt batch mixing plant. It is very effective and uses bags to trap all the dust. Bag filter is equipped with a dry dust collector unit to trap all the heavy dust.
• Tower unit for the hot asphalt batch plant: Tower unit consists of different components. The first one being the hot aggregate elevator unit. Its job is to transfer the hot aggregates on top of the tower unit. We have multi deck vibrating screen unit on top of the tower unit. This helps to separate different aggregates in different bins and store them in separate compartments called hot bins. Hot bins are located just below the tower unit. Below the hot bins lies the mixing unit. It will receive aggregates, bitumen and filler material in fixed proportions for mixing.
• Bitumen tank: Bitumen tanks of sufficient capacity are provided. It is possible to increase or decrease the capacity of the bitumen tanks. Bitumen is maintained in a liquid form in the tanks. These are fully insulated tanks. Bitumen from the tanks flows into a weighing unit. Here it is weighed prior to addition into the mixing unit.
• Filler addition: For addition of filler (binder) material a filler hopper or filler silo will be provided. Filler material is transferred via a screw conveyor into the filler weigh scale. After weighing filler material will be added into the mixing unit.
• Control panel: Here all the plant operations are controlled. Here we set the recipe, set the required temperature, gate opening and closing timing, etc. Control panel also helps to maintain adequate records of the material that is produced including daily reports.

● The aggregates upon entering the drum are treated to heat coming from the burner system. This first part of the drum is for evenly heating the aggregates. Once the aggregates are heated they will be ready for coating with bitumen.
● The drum unit is inclined at the other end to facilitate the onward movement of the aggregates to wards the discharge end.
● Bitumen is stored in separate tank. These tanks are equipped with a burner system for keeping the bitumen in liquid condition making it ideal for the bitumen to flow. Once the signal is received from the control panel, bitumen will be following in the set quantity into the drum unit for mixing with the hot aggregates. The flow of bitumen is controlled by a variable speed drive motor.
● Filler is an important component which is added to the mix material along with bitumen. We provide a compressor for addition of filler material into the drum.
● Once the materials are homogeneously mixed, they will be transferred into a conveyor and then into waiting trucks. In some cases we can also provide hot mix storage silos for temporary storage of the mix material prior to the discharge.
● A control panel unit is also one of the most important components. It will control all the components to ensure that the proportion of all the materials used is as desired.
